Pre-Inspection Compliance Setup
- Verify facility has high-capacity testing equipment and certified technicians
- Review prior annual inspection reports, service history, and compliance documents
- Ensure calibration of testing equipment for battery, hydraulics, and structural tests
- Document forklift details: serial number, capacity, and certification status
- Establish baseline performance parameters for comparison
Battery Life Cycle & Electrical System Analysis
- Conduct certified battery load testing and performance analysis
- Perform electrolyte testing, terminal inspection, and thermal management checks
- Review charging history, cycle counts, and remaining battery life estimation
- Test motor controller, electrical wiring, and safety interlocks under load
- Document full electrical system compliance and replacement timelines
Structural Integrity & Weld Assessment
- Perform non-destructive testing on frame, mast, and key weld points
- Check for stress fractures, corrosion, and metal fatigue using ultrasonic or magnetic particle methods
- Inspect counterweights, overhead guards, and load backrest attachments for securement and deformation
- Measure dimensional tolerances against factory specs for forks, mast, and chassis components
- Record all structural findings with photos and recommendations
Hydraulic System Overhaul & Testing
- Drain, flush, and refill hydraulic fluid; inspect for contamination
- Test all hydraulic functions: lift, tilt, side shift, and attachments under rated loads
- Inspect seals, hoses, cylinders, and connections for leakage or wear
- Check system pressures against manufacturer high-capacity specs and adjust as necessary
- Document hydraulic system performance and maintenance needs
Safety Systems & Certification Compliance
- Test brakes, emergency stop, horns, and all lights under operating conditions
- Inspect operator restraints, seats, and safety systems for regulatory compliance
- Verify warning decals, placards, and load ratings are present and legible
- Check interlocks, backup alarms, and active safety systems per OSHA 1910.178(q)(7) and ISO 6055:2022
- Document safety system functionality and schedule any required remediation
Performance Benchmarking & Final Documentation
- Perform full drive test including acceleration, steering precision, and braking
- Evaluate lifting, tilting, and side-shift operations under normal load conditions
- Compare performance metrics to prior year data and identify degradation trends
- Compile full annual inspection report with corrective actions and certification status
- Provide official certification signature and regulatory documentation submission
