SAP PCo + AI for Discrete Plants: Connectivity to AI
By Riley Quinn on May 12, 2026
Every SAP discrete plant has the same conversation in 2026. The SAP Account Executive says "PCo is being phased out, you need to move to SAP Production Connector and SAP DM in the cloud." The plant IT lead pauses, looks at their working PCo install — pulling clean data from 47 PLCs, feeding MES every second, surviving every Windows update since 2018 — and asks the obvious question: why throw it out? PCo works. It speaks OPC-UA. It speaks OPC DA, Modbus, sockets, REST. It already knows your machines. The honest answer most consultants won't give you: you don't have to retire PCo to get AI. Our platform plugs into your existing PCo as another consumer — same OPC-UA endpoint, same REST methods, same tag names. PCo keeps doing what it does best (machine data acquisition). Our NVIDIA on-prem AI layer sits next to it, adds predictive maintenance, anomaly detection, and auto-WO generation. No rip and replace. No PCo skill retraining. KEEP PCo · ADD AI · NO RIP-REPLACE
Your SAP PCo Install Works. Don't Retire It — Plug AI Into It.
SAP Plant Connectivity has been the trusted equipment-integration backbone for 15 years. It speaks OPC-UA, OPC DA, Modbus, sockets, and REST. It already knows your PLCs, SCADA, and historians. SAP wants you to replace it with Production Connector for cloud SAP DM. You don't have to. Our AI layer plugs into PCo as another consumer — same OPC-UA endpoint, same tags, same data. PCo stays as your data layer. Our NVIDIA on-prem hardware adds the intelligence layer. Pilot in 6 to 12 weeks. Source code included.
The On-Prem Server Stack — Plugs Into Your Existing PCo, Behind Your Firewall
Three pieces of NVIDIA hardware sit alongside your existing PCo install. PCo continues doing what it has always done — pulling clean data from machines. The new hardware subscribes to the same OPC-UA endpoints and adds the AI intelligence layer PCo was never designed to deliver. Book a free demo of SAP PCo + AI bridge software.

The Architecture Stack — PCo Stays. AI Plugs In. Nothing Breaks.
Here is exactly how the new AI layer sits on top of your existing PCo install. Each layer keeps its job. The data flow is one-way (machine → PCo → AI), so PCo never sees anything new on its inbound side and your SAP ME / MII consumers see no change in PCo's behavior. Three Real Discrete-Plant Scenarios — PCo Stayed, AI Plugged In
Three real scenarios from real plants where PCo was kept intact and AI was added as the intelligence layer. Same pattern every time: PCo continues data acquisition, NVIDIA Jetson subscribes alongside, RTX runs the AI. Book a free demo of SAP PCo + AI bridge software.
SCENARIO 01
"Our PCo install talks to 47 PLCs across the shop floor. Re-doing all of that for SAP DM's Production Connector would take 8 months. Is there a way to keep PCo and still add AI?"
THE PROBLEM
Automotive Tier-1 supplier. PCo install built over 5 years. 47 PLC source systems, custom tag mapping, complex notifications. SAP integrator quotes 8 months and $1.6M to rebuild it all on Production Connector for cloud SAP DM. Plant IT lead wants to know: can we add AI without rebuilding the connectivity layer?
HOW THE HARDWARE SOLVES IT
PCo Stays Untouched
PCo continues feeding all 47 PLCs to SAP ME exactly as today. Zero changes to PCo configuration. Zero new tag mapping.
The PCo Bridge (Jetson)
Configured as an OPC-UA client of your existing PCo server. Subscribes to the same tags PCo already publishes. Setup: 1 day, not 8 months.
The AI Brain (RTX)
Predictive maintenance, anomaly detection, and auto-WO generation running on all 47 PLCs' data within 11 weeks.
THE RESULT
AI live across 47 PLCs in 11 weeks vs 8 months for full rebuild. $1.4M saved. PCo team's expertise preserved.
SCENARIO 02
"Our PCo handles bidirectional OPC-UA method calls to coordinate PLC sequences. We can't break that flow. Does AI integration affect those calls?"
THE PROBLEM
Aerospace fabrication plant. PCo orchestrates complex bidirectional OPC-UA method calls — coordinating sequence steps between PLCs, robot cells, and quality stations. Plant manager: "If your AI box even pings the wrong tag, our entire flow could pause. Production engineers will not approve anything that touches PCo's existing methods."
HOW THE HARDWARE SOLVES IT
Read-Only Subscription
Jetson connects as a read-only OPC-UA subscriber. Cannot write to PCo. Cannot trigger methods. Cannot modify subscriptions. Same privilege level as a passive logger.
Out-of-Band Output
AI Brain writes alerts and work orders back through a separate REST channel — directly to SAP S/4HANA PM. Never touches the PCo-MES sequence flow. Quality stations untouched.
Production Engineering Sign-Off
Engineers verify: zero touch on existing PCo methods, zero impact on sequence flow. Network audit confirms read-only access. Approved for production rollout.
THE RESULT
AI live in 8 weeks with zero impact on PCo orchestration. Production engineers approved on first review. Bearing failures cut 31%.
SCENARIO 03
"PCo's REST web server is doing a lot for us already. Can the AI brain push alerts back through PCo so SAP ME and our CMMS see them the same way?"
THE PROBLEM
Industrial pumps manufacturer. PCo's REST web server is the integration backbone — SAP ME, the CMMS, and the quality system all pull from PCo's REST endpoints. CIO wants AI alerts and predictive work orders to flow through the same PCo REST channel so downstream consumers see a consistent data path. No separate AI dashboard. No new endpoints for the team to learn.
HOW THE HARDWARE SOLVES IT
The PCo Bridge (Jetson)
Reads from PCo's existing OPC-UA endpoint. Streams to the AI Brain.
The AI Brain (RTX) · Round-Trip
Predictive alerts and auto-generated work orders are pushed back into PCo via PCo's own REST service operations. PCo then publishes them to ME, CMMS, and quality system through their existing PCo subscriptions.
Single Source of Truth
Downstream systems all see AI insights as if they came from PCo. No new dashboard. No team retraining. Operator workflow unchanged. PCo's role expands without PCo changing.
THE RESULT
AI alerts flowing through PCo's REST channel in 9 weeks. Zero new endpoints for downstream teams. PCo expertise leveraged.
$1-4M
Typical savings per plant vs the SAP DM Production Connector rebuild path — PCo investment preserved, team skills retained, downstream consumers unchanged. The AI layer pays for itself in the first prevented unplanned downtime event.

Does adding the AI layer require any changes to PCo's configuration?
No. The Jetson AI Bridge connects as a standard OPC-UA client to your existing PCo OPC-UA server endpoint. PCo sees it as just another subscriber, no different from your existing SAP ME or MII connection. PCo's tag list, source systems, agent instances, notifications, and REST methods are all untouched. Your team's existing PCo expertise and configuration playbooks remain valid.
Will the AI bridge slow down PCo or affect data delivery to MES?
No. OPC-UA is designed for multiple concurrent subscribers — PCo handles many clients with no performance impact. Internal benchmarks across production deployments show under 2% additional CPU load on the PCo server. Your existing SAP ME / MII data delivery sees no measurable change in latency or throughput. The AI bridge runs in parallel, not in series.
What happens to our PCo install when SAP eventually deprecates it?
SAP has stated that PCo continues to be supported as the connectivity layer for SAP ME and MII through their end-of-life in December 2030. After that, you have flexibility: keep PCo running (it works independently of SAP support), or transition the data acquisition layer onto the same NVIDIA Jetson hardware that's already in your plant. The AI Brain doesn't care which data layer it reads from, so the transition is seamless and on your timeline, not SAP's.
Can the AI bridge write back to PCo so downstream consumers see AI insights?
Yes — through PCo's existing REST web server. The AI Brain can push predictions, alerts, and auto-generated work orders back to PCo via the same REST service operations PCo already exposes. PCo then publishes those new data points to ME, MII, CMMS, and quality systems through their existing PCo subscriptions. Downstream consumers see a single consistent data source — they don't need to know there's an AI layer in the middle.
Can we run this read-only for security review?
Yes. The default deployment is read-only — Jetson connects as an OPC-UA subscriber with read-only privileges. Cannot write to PCo. Cannot trigger OPC-UA methods. Cannot modify subscriptions. AI outputs flow through a separate REST channel directly to SAP S/4HANA PM or the CMMS. Most production engineering teams approve on first review under this model. Write-back to PCo (FAQ above) is opt-in once security teams are comfortable.
